It would be easy to make a mold of a screwdriver handle. If it was a silicone mold, no release would be required. The plastic used to make the handles is not a pourable resin available to the consumer.

Some sort of acrylic resin, and I'm guessing possibly. There are tutorials online for casting resin, but I'm not sure if you'd be able to make a mold from it. (That is, if you wanted to use the resin to make the mold) If you want to use the resin in the mold (So you take it apart and there's your acrylic thing) then yes. The danger with either making a mold from this, or using this in a mold, is sticking. So make sure everything is coated with mold release. :)
Try taking a body ...
Try taking a body cast of your chest and stomach instead. Turning that cast into a mold and using the finished copy (of your stomach) as a base. That way you can take your time working on the armor, and you don't have to worry about your natural breathing causing disturbances in the material. Check around YT for videos on "chest casting" But don't use plaster of paris, and don't trap yourself in it. Good luck on your costume! :D

Seal the clay plug ...
Seal the clay plug with something like white glue. It may be easier to completely embed the part in mold rubber, then use a razor blade to cut it in half to make the two-part mold.
Car dashboard ...
Car dashboard parts are usually made out of plastic similar to ABS. I wouldn't recommend our casting plastics for such thin parts requiring that kind of strength and flexibility.

Couldn't he just simply get a imprint of his chest contour using clay, make a silicon mold of that, then sculpt the logo using the same clay and lay it on the silicon mold and pour some more silicon to finish the shape?

The melting point of aluminum is over 1000F. Our molds will not handle that. You need a foundry that can make a ceramic mold.

There are two issues here. First, our products are not designed for skin contact during cure. You could use a barrier such as a trash bag over your skin, but then you are dealing with a very long cure time. Urethane cure requires 24 hours. Even Platinum Silicone takes two hours. That's a long time to lay still for a mold.

I'm wanting to make a two-part mold to cast aluminum, can you tell me what I would need to accomplish that? The aluminum object is an "ingot" and it's 1"x3",, and maybe 3/16th of an inch. The total weight of the ingot should be 1 - 1.43oz. I want to give them to customers that purchase my other products as a free gift.
